In addition to the size advantage, it also had custom tanks (arrow) that promoted better airflow than the stock Dodge version.
Custom inlet and outlet tubes are also used to promote good flow. The stock model has a notch in it (arrow), whereas the aftermarket intercooler has a gradual transition.
The installation of our BD intercooler was surprisingly simple. The first step was removing the bumper and upper radiator support. For these types of jobs, two hands are always better than one.
Normally, we would have had to remove the fan and a bunch of accessories that were attached to the radiator, but with our electric fan setup we didn't need to. There was enough room to lift and tilt the radiator up to slide the intercooler out the front. After the stocker was out, the BD unit slid right in.
It seemed a shame to cover up our new intercooler, but we still needed air conditioning and transmission coolers. About a 1/2-inch spacer had to be used on our grille support (arrow) because the BD intercooler core was so thick. The spacer helped the upper radiator support be positioned correctly so that the hood would shut with no issues.
Not everybody tows an 8,000-pound trailer, but we figured, better heavier than lighter for a tow test. The test ran for two minutes so that the engine could get nice and heat-soaked.
